The hitch when the osprey spawns the grunts isn't related to the grunt's encryption, it's caused by it creating 4 new npcs in a loop before continuing. I don't think it's fixable, it just takes some time to create that many npcs at once.

So any map that have Npc spawning all the time the game just make the hgrunt to errors.

So I've got a small solution, spawn each one with a .5 second delay of the last one.

Is this true for all Hgrunts? I was just having trouble with the leader model, And thought pakrat, was to blame pakrat deffinately missed some of the leader model textures. but then on some servers it was fine leader was shown, no problem. So pakrat isn't to blame. do other things go missing if a lot of inputs outputs are fired at the same time? although I know pakrat missed my garage door textures!
yours and poweremad's suggestions sound a good idea, I know I have 6-7 spawining at once!

you dont need to pack the hgrunt models in the bsp, the problem that they sometimes dont show up is because of the encryption
